DIY Superman Halloween Costume

When my kid asked to be Superman for Halloween…  Of course I said YES!  Read below for my D.I.Y. Superman DIY Superman Costume (47)Halloween Costume Tutorial!

Lily & Frog Supplies:

  • 2 Yards of Red Flannel
  • 2 Sheets of Red felt
  • 2 Sheets of Yellow felt
  • Thread (color of your choice)
  • 1 yard of ribbon (I use Grosgrain Ribbon)
  • Elastic
  • Rotary cutter
  • Cutting Board and Cutting Square
  • Iron
  • Fusible Webbing
  • Superhero Letter Template (slightly altered mine)
  • Tape Measure
  • Chalk
  • Navy Color Long Sleeve T-Shirt
  • Navy Color Slacks

Lily & Frog Instructions:


Superman “S”: 
Start with designing your Super Hero Shield, the big giant “S” for Superman, using the 2 sheets of red felt and 2 sheets of yellow felt.  You will be designing 2 Superman Shields from my tutorial.  I would suggest using the template from Vanilla Joy, you may have to make slight alterations to the shape to fit onto one sheet of felt.  Iron and sew one Superman Shield to the front of your long sleeve navy shirt.

Superman Cape:  Design your Super Hero Cape with the red flannel.  You will be designing this cape from my tutorial.  I did make slight alterations to my design; I did not use a ribbon necktie, instead I created the necktie from the red flannel and snaps.  Iron and sew one Superman Shield to the front of your long sleeve navy shirt.

Superman Belt:  Using 1 yard of yellow grosgrain, wrap the ribbon around your toddler’s waist creating a belt.  I used snaps to hold the ends together.

Superman Red Boots:  Design your Super Hero Boots with the remaining red flannel from the cape designing and a tutorial from The Craft Patch called Syndrome Costume Mini-Tutorial plus Easy Boot Tutorial.   I used Zach’s sneakers as a template, adding 1/3 inch to the edge for the seam and for a little ‘give.’  I stitched together the two pieces and created a seam along the top of the boot opening and the bottom of the shoe opening.  Originally, I did not want to add the elastic to the underside of his boot covers, I did not think they were necessary.  Boy was I wrong, I went back to add them, it made the costume look much better because it held the Boot Cover in place.

How To: D.I.Y. Super Hero Cape Shield

Have you read our D.I.Y. High Flying Super Hero Cape Instructions…  Take a look for designing the cape to go with Super Hero Cape Shield.  The Super Hero Capes I design for toddlers are quite adorable if I do say so myself 😉  And I though I would share with you exactly how I create each of my designs…DIY Super Hero Cape Shield (37) (640x426)

  • 2-3 sheets of colored felt
  • Rotary cutter
  • Cutting board
  • Cutting square
  • iron
  • Fusible Webbing
  • White Thread
  • Superhero Letter Template (slightly altered mine)

Lily & Frog D.I.Y Instructions for Super Hero Cape Shield:DIY Super Hero Cape Shield (19) (640x426)

Starting with template from Vanilla Joy, print about 3 copies, just in case you make a mistake.  You will need 3 total shield sizes; 1 large size (Big Main Shape), 1 medium size about 1/2 inch smaller all the way around (Middle Shape), 1 small about 1/2 inch smaller than the medium (Letter Shape).

The smallest shield shape will be the letter.  Each letter is a little different to design; I suggest using a pencil and starting with the center of the shield shape.  The shape is the letter is all up to you.

Three parts of this shield:

  • Big Main Shape is White Felt
  • Middle Shape is Yellow Felt
  • Letter Shape is Purple Felt

Line the back of each 9×12 sheet of felt with fusible webbing.  Follow the instructions on the fusible webbing you purchase.  There are two parts to fusible webbing; the paper backing and the rough side (webbing).  In my case, the fusible webbing is cut to the size of the felt.  The fusible webbing is laid rough side down and ironed into place.

This is repeated for all three sheets of felt.

Using your template, create the Big Main Shape from white felt.  Fold the felt in half to find the center of the felt, lay the long side of the Big Main Shape Template along the fold of the felt. Using a rotary cutter, cutting square and cutting mat to cut the shape of the Big Main Shape from the white felt.

Using your template, create the Middle Shape from yellow felt.  Using a rotary cutter, cutting square and cutting mat cut the Middle Shape from the yellow felt from the template you created.

Using your template, create the “K” Letter Shape from purple felt.  Once you have the template for the “K” Letter Shape created, flip it over place it on the paper backing of the fusible webbing, trace your letter, creating a ‘Mirror Image” of the letter.  Using a rotary cutter, cutting square and cutting mat cut the “K” Letter Shape from the purple felt from the template you created.  When flipped back over, the “K” (or letter) will be the correct direction.

All three shapes are now cut and ready for assembly.

Remove the paper backing from the purple “K” Letter Shape, place it centered on the yellow Middle Shape and iron it into place.  I would recommend flipping the WHOLE shield over before ironing the purple “K” Letter Shape into place because the iron can burn and wilt the felt.  If you flip over the WHOLE shield your hot iron will be touching the paper backing of the fusible webbing on the yellow felt.

Before sewing the “K” Letter Shape to the yellow Middle Shape, peel the paper backing from the yellow felt.  I do this step because if you sew the “K” Letter Shape to the Middle Shape with the paper backing still attached, there will be a mess when you try to peel it off.  Sew a straight stitch (or stitch of your choice) around the whole exterior of the “K” Letter Shape.

The “K” Letter Shape and Middle Shape are now sewn together.  The “K” Letter Shape and Middle Shape need to be ironed and sewn to the white felt of the Big Main Shape.  Place the sewn “K” Letter Shape and Middle Shape centered on the Big Main Shape and iron into place.  I would recommend flipping the WHOLE shield over before ironing the white Big Main Shape into place because the iron can burn and wilt the felt.  If you flip over the WHOLE shield your hot iron will be touching the paper backing of the fusible webbing on the white felt

Before sewing the K” Letter Shape and Middle Shape to the white Big Main Shape, peel the paper backing from the white felt.  I do this step because if you sew the K” Letter Shape and Middle Shape to the white Big Main Shape with the paper backing still attached, there will be a mess when you try to peel it off.  Sew a straight stitch (or stitch of your choice) around the whole exterior of the yellow Middle Shape.

Before sewing the Big Main Shape to the Super Hero Cape, peel the paper backing from the white felt.  Center the completed Super Hero Shield onto the Super Hero Cape as instructed in my D.I.Y. instructions and iron into place.  I would recommend flipping the WHOLE shield AND Super Hero Cape over before ironing the completed Super Hero Shield into place because the iron can burn and wilt the felt.  If you flip over the WHOLE shield AND Super Hero Cape, your hot iron will be touching the flannel (fabric choice) of the Super Hero Cape.  Sew the shield into place around the whole exterior of the white Big Main Shape.

How To: D.I.Y. High Flying Super Hero Cape

Have you read our D.I.Y. Super Hero Cape Shield Instructions…  Take a look for designing a special shield to go with your Super Hero Cape.  The Super Hero Capes I design for toddlers are quite adorable if I do say so myself 😉  And I though I would share with you exactly how I create each of my designs…

Lily & Frog Supplies:DIY Toddler Super Hero Cape (16)

  • 1 yard of flannel fabric for the outside (In this tutorial, purple)
  • 1 yard of flannel fabric for the underside (In this tutorial, white), I normally choose white
  • Thread (color of your choice)
  • 1 yard of ribbon (I use Grosgrain Ribbon)
  • Tape Measure
  • Chalk
  • T-Shirt (for neckline size)

Lily & Frog Instructions:

Begin with prewashing the fabric all your fabric.  If washing everything together, wash with a Color Catcher (they are AMAZING) to prevent the colors from bleeding.  Prewashing will shrink the fabric BEFORE sewing everything together.  If you do not prewash the fabric will likely shrink and the shape will be lost.

Fold each color fabric in half, the fold will be 1 yard long.  Lay both colors flat, laying the folds one on top of the other (You can also enlist the help of the Super Hero).  The fold will run straight down the center of the cape.

To create the neckline, center a t-shirt on the fold of the cape fabric.  To create a slightly wider neckline, scoot the t-shirt in a little more (about 1-2 inches).  Use the edge of the shirt as a pattern and with the chalk, drew out your neckline and the beginning curve of the shoulder.

Using a tape measure you will draw the length of the cape.  Beginning at the end of the shoulder just drawn, lay the tape measure out as straight as possible, until you get the desired length, width, and look (remember how tall your toddler is and the fabric of folded in half).  When you reach the end, draw a slightly curved line from the end of the length to the fold of the cape… DO NOT create a C shape, it is a C shape cut horizontally.

Cut through all 4 layers of fabric…  Cutting through 4 layers can be difficult, if you have a cutting board, rotary cutter and ruler, use it!

Unfold the cut fabric.

Apply the Super Hero Shield you designed by ironing it to the “Nice’ side of the purple fabric.

Lay the fabric flat with the ‘Nice’ sides touching, pin the 3 long sides together leaving the neckline open.  Sew a 1/4 in seam on all 3 long sides, beginning and ending with a back stitch.

Snip the corners, flip the cape right-side out and iron the whole cape flat.

Fold the neckline into the cape; hiding the cut edge and iron it flat.

To attach the necktie, you will need the ribbon and pins.  I decide the length of ribbon by tying a bow in the ribbon and adding the length of ribbon to go around the child’s neck.  Once the ribbon is cut, heat seam the edges to prevent the ribbon from fraying.  Find the center of the ribbon, find the center of the neckline.  Lay the edge of the ribbon on the top edge of the neckline, and align the center of the ribbon with the center of the neckline.  Pin and sew the ribbon into place.  When I sew it into place, I sew a rectangle following the lines which connect the cape and ribbon.  I will also sew a straight line along all 3 long edges…  because it looks pretty 😉

This Purple & Gold Super Hero Cape was designed for a local middle school…  Bringing Super Energy and Excitement to the school’s pep rallies and events.

Our Purple & Gold Pep Rally Super Hero Cape is custom designed incorporating the schools colors; purple and gold.  Designed to be worn by adults and teens; this cape is taller and narrower than our regular capes to accommodate the height difference.  The Cape is designed using 100% cotton flannel fabric in bright purple and lined with a  shiny gold fabric.  Pep Rally Super Hero Shield is designed with a gold felt “HC” and a background of bright yellow and purple felt.  Adding a finishing touch to this cape is the bright purple straight stitch lining the outer edging of this entire cape.  The neck closure of this cape is created with a wide gold satin ribbon.

This Lily & Frog Super Hero Cape is custom designed for Home Depot.  This cape is designed to fit an adult, it is slightly narrower and longer to accommodate the height of an adult.  I designed this Super Hero Cape using the colors Home Depot is known for; a bright orange, 100% cotton flannel fabric and lined in a white flannel.  The Super Hero Shield is designed using a pure white felt background outlined in white stitching.  Adding a “HD” in coordinating bright orange felt.  The neckline of the cape is created by using a strand of pure white grosgrain ribbon.  Adding a finishing touch to this cape is the pure white straight stitch lining the outer edging of this entire Superhero Cape.

This Lily & Frog Super Hero Cape is custom designed for a Super Special little boy who is a real life Super Hero.  I designed this Super Hero Cape using a light blue, 100% cotton flannel fabric with a white flannel lining.  His Super Hero Shield is designed using a pure white felt background outlined in white stitching.  Adding a “PDJ” in coordinating blue felt for this Super Boy’s name…  with a bright red background.  The neckline of the cape is created by using a strand of pure white grosgrain ribbon.  Adding a finishing touch to this cape is the pure white straight stitch lining the outer edging of this entire Superhero Cape.
